Overcoming challenges
The group's previous chair supplier had failed in service — joint failures within nine months across three sites. The roll-out budget assumed a price point 15% below the original tender. Sites ranged from 40 to 120 covers, each needing a different mix of chairs, tables, and banquettes on a six-month roll-out calendar.
We prototyped the chair in 10 days and put it through 100,000-cycle contract testing before sign-off, with joint details re-engineered from the failed reference. One chair platform and one table base system served all 14 sites, with site kits packed per seating plan. Two production waves matched the roll-out calendar, each site receiving numbered cartons and assembly drawings for the local fitter.

Value engineering on this project
Replacing the specified steam-bent components with CNC-laminated rails held the silhouette while cutting unit cost by 17% and improving joint reliability. One table base in three heights removed two extra base designs from the tooling budget. Banquettes were re-engineered as repeated 1.2 m modules with site-specific end panels, so 14 unique runs became one production batch.
